Grinding Disc RPM Safety Check

A cut-off disc does not fail because it is cheap. It fails because someone put a 230 mm disc on a 180 mm machine and the rim went past 80 metres per second. Enter the disc and the grinder, and this tells you the rim speed, the margin, and whether to walk away.

No stripe? Almost every angle-grinder cut-off, grinding and flap disc is 80 m/s. If the label only prints a MAX RPM, that number already includes the diameter — compare it directly with your machine.

The machine turns at 8,500 RPM but this disc is rated for 6,643 RPM. Resin discs are proof-tested to about 1.5× rated speed, and everything above the rating eats into that margin. A disc that bursts at 128% is not a freak event, it is the design being used up.

The 80 m/s rule, in one line

A bonded abrasive disc is a ring of grit held together by resin, and the resin has a speed at which it lets go. For standard cut-off, grinding and flap discs that design ceiling is 80 metres per second at the rim. It is a property of the disc, not the machine, and it is the same for every diameter — so the RPM limit has to change with size:

Max RPM = 80 × 60,000 ÷ (π × D)

That is the whole safety system. It gives 15,300 for 100 mm, 13,300 for 115 mm, 12,200 for 125 mm, 8,500 for 180 mm, 6,600 for 230 mm. Angle grinders are built to sit just under the number for their own disc size — which is exactly why a disc from a bigger machine is dangerous on a smaller one, and never the other way round.

The 80 m/s column is what is printed on nearly every angle-grinder disc. The others are what the same diameter is allowed to do under a different colour stripe — the arithmetic is identical, only the ceiling moves.

Common questions

Can I use a 125 mm disc on a 115 mm grinder?+
No. A 115 mm grinder typically runs 11,000 RPM; a 125 mm disc is rated for 12,200 RPM, so on paper the speed is inside the limit — but the disc will not fit inside the guard, and running any disc without the correct guard is how a burst disc reaches you. The guard size is the machine’s disc size, full stop.
What does 80 m/s on a grinding disc mean?+
It is the maximum peripheral speed — how fast the outer rim is allowed to travel. Resin-bonded cut-off and grinding wheels are designed to that ceiling (the red stripe under EN 12413), and the MAX RPM printed on the disc is simply 80 m/s converted for that diameter: RPM = 80 × 60,000 ÷ (π × D). Bigger disc, same rim speed, lower RPM.
What is the maximum RPM for a 4.5 inch cutting disc?+
13,300 RPM for a standard 80 m/s disc. A 115 mm angle grinder runs 10,000–12,000 RPM no-load, so a correctly sized disc is always inside its limit. The danger case is the other way round — a big disc on a small, fast machine.
What RPM is a 9 inch angle grinder?+
About 6,500–6,600 RPM, and that is not a coincidence: a 230 mm disc is rated 6,600 RPM at 80 m/s, so the machine is built to sit just under it. Put that same disc on a 180 mm grinder at 8,500 RPM and the rim runs 102 m/s — 28% over its rating.
Can I put a smaller disc on a bigger grinder?+
Speed-wise, yes — a smaller disc on a slower machine runs well under its rating. The problems are practical: the arbor may differ (100 mm discs use a 16 mm bore, 115 mm and up use 22.23 mm), the guard leaves the disc exposed, and a 115 mm disc on a 230 mm machine has no power-to-disc match. Do it only with the correct guard and flange.
How do I know if a cutting disc has expired?+
Resin-bonded discs carry an expiry date, usually three years from manufacture, printed on the metal ring or the label as a quarter and year (e.g. V 03/2028). The resin ages and absorbs moisture; an expired disc can shed its rim at rated speed. Store discs flat and dry, and rotate stock — this is the second most common cause of disc failure after over-speeding.
